Wire rope carries the entire load on a crane, so a failure can be catastrophic. Ropes wear gradually, and the signs are visible long before they break. Inspect regularly and replace at the first sign of these five problems.
1. Broken wires
A few broken wires are normal over time, but a cluster of breaks in one lay length, or breaks at the connection, means the rope must be retired. Run a gloved hand along the rope to feel for broken strands.
2. Corrosion and rust
Rust pits the surface and weakens the steel from the inside. Red-brown staining, especially in a rope that looks dry, is a serious warning sign.
3. Reduced diameter
Measure the rope with a caliper. A noticeable reduction in diameter means internal wear or a broken core — both are cause for replacement.
4. Kinks, crushing or "birdcaging"
Permanent deformation — kinks, flattened sections, or strands splaying out like a birdcage — destroys the rope's structure and load rating.
5. Heat damage
Discolouration from heat or an electrical arc changes the steel's properties. Any heat-damaged rope should be replaced immediately.
